the front wheel bearings have slight free play.

So I need to measure the disc thickness and check them against the dimension stamped on the rotor - given that they aren't warped, at what point would they need to be replaced?

I think the minimum thickness is 4.5mm? It should be etched on the disc or carrier somewhere.
Use organic pads for better brakes and better disc condition.
If changing to organic pads use them all round, front and rear.
